AI Tightens GE Appliances' Grip on Factory Labor

Inside Roper Corporation, a GE Appliances-owned plant in rural northwest Georgia, autonomous vehicles deliver parts to assembly lines, robots attach glass cooktops to metal frames, and AI-powered cameras and sensors are trained to catch mistakes. Tony Gabbert, the plant's director of manufacturing operations, said, "We have these things everywhere out here." That’s the factory floor now: machines watching machines, and workers moving under a system built to squeeze out every last error, every last minute, every last scrap.

When a camera spots an anomaly, such as the wrong gasket installed on an oven, the system shuts that part of the line down and starts playing loud music. Gabbert said, "If you hear AC/DC, you know to come running down here," and added, "The quicker we know what the problem is, the quicker we can fix it." The line stops. The music blares. The whole operation bends around the demand for speed, because in this setup, even a small mistake becomes a cost to be hunted down immediately.

Who Gets Measured, Who Gets Managed

American factories are under extraordinary pressure to perform perfectly and turn out flawless products efficiently to compete with imports from rivals overseas. The article says manufacturers are leaning heavily into advanced technology and artificial intelligence to improve their results. GE Appliances says its goal has always been to minimize errors, equipment downtime and scrap, and to ensure every appliance produced passes inspection and gets sent out to the consumer problem-free. Gabbert said, "We're not shooting for 97. We want to run 100 every day," referring to a performance metric used in manufacturing.

That metric doesn’t just describe production. It describes discipline. It’s the language of a system where workers, machines, and entire shifts are judged against a perfect score that never leaves much room for human life, only output.

GE Appliances' vice president of manufacturing Bill Good estimates the company saves between $1.5 million and $2 million per year with every percentage point of improvement. GE Appliances has worked on collecting data through cameras and sensors for more than a decade, and with millions of lines of data now generated every day, its data platform Brilliant Factory provides a real-time view into how each of its nine major appliance plants is running, down to the workstation. From company headquarters in Louisville, Ky., Good can see which machines are down and why, how many appliances are going to the repair bay and why, which parts are getting scrapped and how much that scrap is costing the company.

Good said, "In the old days, I would call my plant manager, and I'd say 'How you running today?'" and, "Now I'll call them and say 'Why are you running so poorly?'" The hierarchy is plain enough. Headquarters watches. Plant managers answer. The people on the floor absorb the pressure.

The Bosses Want Speed, Not Breathing Room

Good said AI's ability to analyze the data and figure out where problems lie has been transformative. Plant managers can now start their days with AI-generated reports on not just where there might be problems, but how to solve them. AI will flag if the data shows that a motor is running hot, a sign it may soon give out, allowing the plant to schedule a repair and avoid an unexpected and costly breakdown. Good said halting just one assembly line can cost the company between $300 and $500 per minute. "The name of the game in manufacturing is speed — speed at which you see the problem, speed at which you solve the problem," he said. "Literally, minutes matter."

That’s the real religion here: speed, efficiency, and the constant threat of cost. The system doesn’t care about comfort. It cares about uptime.

Good said AI has shrunk the gap between manufacturing veterans like him, who have seen every problem in the book, and those who may only have five years on the job. "It can outthink me," said Good, who's been in manufacturing for nearly 40 years. He said he doesn't worry that AI will replace him. "At least in the foreseeable future, I don't see AI replacing large populations of humans," he said.

That reassurance lands with a thud. The company is already using AI to optimize staffing, moving workers to other tasks when it finds it doesn't need as many in one part of the plant. So while the machine may not be replacing large populations of humans in one clean sweep, it is already deciding where labor gets shifted, where it gets thinned out, and where it gets watched more closely.

Expansion, Competition, and the Human Cost

Good said AI is enabling GE Appliances to manufacture in the U.S. The more efficient the company is, the better positioned it is to compete with factories overseas that can pay their workers lower wages. GE Appliances, which in 2016 was acquired by the Chinese conglomerate Haier, recently added 600 jobs in Georgia as part of a $180 million expansion. The company has started using AI to optimize staffing, moving workers to other tasks when it finds it doesn't need as many in one part of the plant, and it is also using AI to forecast market demand so it can make last-minute decisions about what products to make on any given week.

Good said all of this is helping GE Appliances thrive despite the cutthroat competition. "You have to be faster, better, more flexible. That's the only thing that neutralizes the threat," he said. That’s the logic of the factory and the market fused together: workers and machines pushed harder so the company can survive the race, while the people doing the work are treated as variables to be rearranged.

The plant in rural northwest Georgia may look like a triumph of modern manufacturing. It’s also a portrait of control. Cameras, sensors, robots, and AI don’t just make appliances. They enforce the pace, sort the labor, and keep the whole operation locked into the demands of profit and competition.
